Conveyor Type Selection Guide: Belt, Roller, Chain and Modular Belt

A practical comparison of four common conveyor types by load characteristics, environment and line layout, with clear criteria for matching each load to the right conveyor.

The conveyor is the least discussed and hardest working component of an automated line. A wrong type selection rarely shows itself on day one; it appears over time as belt wear, product damage, jams and unplanned downtime. This guide compares four common conveyor types by load character, operating environment and line layout.

Belt Conveyors

A belt conveyor carries product on a continuous belt running over pulleys. Its greatest strength is independence from the load base: small items, bags, irregular shapes and products with delicate undersides all travel safely on a belt. With cleated or profiled belting, inclined transport becomes practical, which makes belt conveyors the first option wherever the layout involves a change in elevation. The limits are equally clear. Belt conveyors are unsuitable for accumulation, because sliding product across a moving belt wears both the belt and the product. Heavy loads and sharp edges shorten belt life and usually point towards a different type.

Roller Conveyors

The roller conveyor is the industry standard for rigid, flat-bottomed loads: cases, crates, totes and pallets are its natural cargo. Applications range from simple gravity sections to powered lines with zone control. Accumulation is where rollers excel: zone-controlled systems hold products in queue without contact pressure between them, which is the most efficient way to build a buffer ahead of end-of-line equipment such as palletisers and stretch wrappers. Conversely, products with small footprints, flexible bases or elements that could sag between rollers do not belong on a roller conveyor. Roller diameter, pitch and drive arrangement are selected per application; as a rule of thumb, the load base should rest on at least three rollers at all times.

Chain Conveyors

Chain conveyors are the choice for heavy loads and pallet handling. Under-pallet transport, ninety-degree direction changes via chain transfer stations and harsh operating environments are their natural territory. Where dust, debris or elevated temperature would shorten belt life, chain offers a robust alternative. Products with sensitive surfaces should not run directly on chain; carriers or fixtures are used where necessary. Comparatively low speed, noise levels and lubrication requirements are the points to weigh during selection and maintenance planning.

Modular Belt Conveyors

A modular belt is a positively driven surface built from interlocking plastic modules engaged by sprockets. Because it does not rely on belt tension, tracking and slippage problems disappear; a damaged section can be replaced locally, which shortens maintenance time considerably. Its washdown-capable construction makes modular belting the preferred option in food and hygiene-critical applications. Curve-capable module series reduce the number of transfers on lines that change direction. Its limits are the pinch risk for very small items at module joints and the need to verify surface suitability for certain product types.

The Criteria That Decide the Selection

  • Load base: a rigid, flat base points to rollers; a flexible or irregular base points to belt.
  • Accumulation: if product must queue on the line, zone-controlled roller systems take priority.
  • Environment: washdown and hygiene favour modular belt; dust and heavy loads favour chain.
  • Routing: inclines call for belt; curves call for modular belt or dedicated turning stations.
  • Maintenance: the plant's maintenance capability and spare parts strategy is the invisible but permanent selection criterion.

Design the Line as a Whole

On real lines, a single conveyor type is rarely enough. The right answer is usually a hybrid combination with carefully engineered transfer points: every location where the product changes conveyor type is a potential jam and damage point, and that is where most of the engineering attention should go.
